Several pack sizes from one batch
ProblemDifferent pack sizes are filled from the same mix. When each size counted all the stock as its own, the numbers ballooned.
SolutionOne card per product: the shared batch weight on top, units per size below. A single work order carries several sizes, and mass comes from each size’s fill weight. If a fill weight does not fit the volume, the system asks before saving.
What can we produce?
ProblemWith the materials on hand, how many units of which product can we make today?
SolutionThe board shows, for each product, how many materials are short at the target quantity and the maximum units possible with stock on hand, taking free stock, quantities reserved for other jobs, approved alternatives and expiry into account. Products added to a basket share materials in order, and work orders are opened from there.
What should we buy?
ProblemThe purchasing plan under-counted large pack sizes, mixed up kilograms and grams, and ignored alternatives and orders already on the way.
SolutionOpen work orders, open order remainders and target stock are combined in one calculation. Units are converted, spare stock of alternatives and incoming purchase orders are deducted, and quantities are rounded up to the supplier’s minimum. A draft purchase order is prepared per supplier; postponed items keep their reason and date.
Orders & shippingHard gate
Ship only from checked pallets
ProblemThe same stock was counted for two orders, and unchecked cartons could end up on the truck.
SolutionWhen the warehouse puts goods on a pallet, those lots are locked to the order and leave free stock. A shipment can only be created from a checked pallet. Stock is allocated to open orders in sequence, so the coverage view shows the real picture.
Partial shipment: what happens to the rest?
ProblemPart of the order is ready, part is not. Should the ready goods leave? What happens to the remainder? Nobody can say for sure.
SolutionEvery line keeps ordered, shipped and closed quantities separately. After a partial shipment the remainder either stays open or is closed with a reason. Delivery notes and customs lists are built only from what actually left.
FEFO: first expiry, first out
ProblemLots close to expiry stayed on the shelf while newer deliveries were used first.
SolutionConsumption uses the lot that expires first. Expired lots do not count as free stock, and lots nearing expiry trigger a notification every morning.
